question to all is how do you come up with the set-ups as in what is your method? Also what is the method to gearing, as in pushing your car to the edge......

No seriously, I try my best, and when the car is for an important series I have a set sequence of things I do. Then I spend ages messing around and saving 2 or 3 different tunes. Choose which one is least bad. Sometimes its not truly awful.
Gizzie amongst others has convinced me alot of the basic stuff is actually in understanding how to build a car for a specific track.
What I do for gearing is pick the track im running and just change the final drive so the car almost bounces off the limiter in the highest gear down the longest straight on the track.
I try to leave a bit incase I draft someone as your top speed can be higher.
How to tune and my method?
This one is a lot harder to answer, and I dont think me telling you how I tune would be for the best. May be I will leave that one for someone else
I think I am pretty good using my method of tuning, I am not trying to take anyone's method. the gearing and cutting down times is what I am more looking for. but if anyone would love or like to try my method I would greatly help them out. and if anyone has a specific method in gearing please HELP!!!!.

@scorpio - feel free to ask any questions. No one here is deliberately an arse (or ass as our US amigos say).
Gearing - the pros will talk about torque curves, peak torque etc. There are some tune calcs that can take some pain out of it. I actually just do it by sound and feel, oh, and the rev limiter as Church said. Got to be done for each track, but IMO using all 6 gears in a race box is not always the fastest way. On shorter tracks it always seems to leave shifts to close together for me and is rarely satisfactory.
Gearing is actually the simpler side of it, you should reach top end 3/4 of the way down the straight, 1st gear should never be used and 2nd gear is for getting out the slowest corner with the most traction. Then match your gears inbetween.
If i was you, practice getting the basics of tuning right - Learn what ARB's do and how to set camber properly. Then move on to setting up the diff and adjusting the bump rebound of the cars. The best way to learn is to tune some thing and then ask questions when you can't get the car to do what you expect, i'd recommend starting with a easy RWD car like the mx5 :)
Gearing.....Usually the Race trans is just not needed especially considering the PI hit you take.
Usually a sport trans is all you need so that you can modify the final drive.
In cases where PI doesn't matter, (the BTCC cars for example) The race trans will help you fine tune things if you feel you are in-between gears when pulling out of any given corner. Plus the race trans is lighter.
One other thing to remember is that cars aren't individually modeled in this game. What this means is that you can usually transfer setups between like cars.
for example. If you've got 2 front engine rwd cars with a 50/50 weight balance, then you can use the same setup 6 it will most likely work. you may need to make some small adjustments to compensate for different weight, but the setup will still be the same. ie spring rate on one car is 3000lbs witha spring rate of 500-f/600-r So you put this setup on another car with the same balance but it's 2700 lbs. you may have to change the spring rate to 450-f/550-r. the numbers are diferent, but the difference between front & rear rates remains the same (100lbs stiffer on the rear).
